Anyone ever had an issue with losing emails/call log on the handheld even though settings are locked to "Keep forever". My provider blames the device and has sent out numerous replacements, and it's happening again. Any ideas?

I'd suggest checking your database sizes on the BB. I've seen some of our users with huge amounts of contacts or agenda attachments in their calendars that ate up a lot of space - so the Blackberry automatically makes space on its own.
